NDA Protected Application
Polyurethane Encapsulation for Automotive Electronic Modules
Executive Overview
Kirkco engineered a polyurethane encapsulation architecture for automotive electronic modules used in security and fleet management systems. The architecture was designed to deliver high accuracy, repeatability, and long-term environmental protection while supporting production-grade reliability and rapid product changeover.
Business & Quality Drivers
Automotive electronics manufacturers face stringent quality expectations driven by safety, reliability, and warranty exposure. Electronic modules deployed in harsh operating environments require encapsulation solutions that eliminate moisture ingress, protect intellectual property, and ensure consistent performance over the vehicle lifecycle.
Process Requirements
The application required controlled dispensing of a two-component polyurethane encapsulation material into electronic housings. Key requirements included tight shot-weight tolerance, stable mixing ratios, and repeatable delivery across high production volumes. Flexibility to accommodate multiple product variants without extended setup time was also required.
System Architecture
The encapsulation platform utilizes a gear pump-driven metering and mixing system configured for low- to medium-viscosity polyurethane materials. Independently driven metering pumps provide precise volumetric control, while integrated pressure feed containers ensure stable material supply and consistent flow behavior. The system is optimized for shot-based dispensing into enclosed electronic assemblies.
Controls & Validation
A PLC-based control architecture manages mixing ratio, output rate, and dispense timing. Process capability studies validated the system’s ability to maintain tight tolerance control, demonstrating exceptional process stability and repeatability under production conditions.
Encapsulation Quality Framework Alignment
This application is executed within Kirkco’s encapsulation quality framework, which standardizes ratio stability, shot accuracy, void mitigation, and process validation across encapsulation systems. Operational Performance
Following commissioning, the encapsulation system achieved sustained zero-defect performance across tens of thousands of electronic modules. Shot accuracy, repeatability, and system uptime exceeded production requirements, enabling consistent quality output without rework.
Lifecycle & Scalability
The architecture supports long-term service through modular system design and PLC-based flexibility. Optional features such as selective shot switching enable rapid product changeover, while the core platform supports future throughput increases and material adjustments.
